    A rigid box is a type of premium paper packaging constructed with a high-density paperboard core typically chipboard/greyboard with a thickness of 1.5mm–3.0mm, or 800GSM–3000GSM and wrapped in various fine outer materials such as art paper, tactile paper, coated paper.

    In short, the design logic of a rigid box separates “structural support” from “visual aesthetics” into two distinct layers. The chipboard core provides robust compression strength and resistance to deformation, while the outer covering delivers superior print quality and a premium tactile feel.

    The Structure of a Rigid Box

    There are many different styles of rigid boxes but the basic construction is much alike and consists mainly of three parts.

    1. Greyboard Core

    The greyboard is the structural core and the defining element of any rigid box.

    Common thicknesses: 0.8 mm, 1 mm, 1.2 mm, 1.5 mm, 2.0 mm, 2.5 mm, 3.0 mm.

    Thicknesses of 1 mm or 1.2 mm are typically used. If cost is a primary concern, 0.8 mm greyboardcan be used. On the other hand if more compressive strength and a more substantial feel are required,a thicker board is required, but it will add to material costs and shipping weight.

    ① Lid & Base Box (Two Piece box)

    This is the most classic and traditional style of rigid box, consisting of two parts: the base and the lid. The depth of the lid can be flexibly designed; it can be a full-depth lid that covers the base completely or a partial-depth lid.

    ② Magnetic Closure Box

    The magnetic rigid box is a premium form of packaging that uses magnets embedded within the chipboard to secure the lid; closing the lid produces a crisp, pleasing ‘click’ sound.

    ③ Drawer Box

    A drawer rigid box is composed of an outer sleeve and an inner tray. The tray can slide horizontally in and out of the sleeve by pulling a ribbon tab or using a finger cutout.

    ④ Shoulder Neck Box

    This box consists of three parts: the lid, the base, and an intermediate “shoulder/neck” layer. When closed, the lid rests flush against the shoulder/neck section, aligning the lid and base on the same plane while creating a distinctive, layered gap or exposed edge detail along the sides.

    ⑤ Collapsible Rigid Box

    This type combines the premium feel of a rigid box with the shipping cost advantages of a folding carton. By precision V-grooving the chipboard and incorporating magnets or double-sided adhesive, the boxes can be shipped flat and quickly assembled into rigid boxes for use.

    Manufacturing Process

    The manufacturing process of high-quality rigid boxes is a complicated process involving high-tech automation and manual support.

    5-Step Manufacturing Process

    1. Information Confirmation

    The basic information to be confirmed for manufacturing a rigid box includes the overall dimensions, the thickness of the greyboard, the printing process for the wrapping paper, and the type of internal insert.

    2. Printing & Greyboard Processing

    Graphics and text are printed onto the selected outer wrap paper. The large greyboard sheets are cut to exact dimensions and a V-grooving machine is used to cut 90° notches at the fold lines. These two steps are performed concurrently to optimize production efficiency.

    3. Corner Taping & Forming

    The greyboard is folded along the V-grooves, and hot-melt tape is used to secure the four corners. This constructs the sturdy, three-dimensional internal structure of the box.

    4. Gluing & Wrapping

    Hot-melt glue is applied to the back of the wrapping paper. The pre-formed greyboard box is placed onto it, and the paper is wrapped tightly around the board to give a clean, seamless look.

    5. Insert Assembly & Quality Control

    The final step is to ensure there are no bubbles or wrinkles between the wrapping paper and the greyboard, and that the printing is clear with no color deviations. Finally, the internal insert is added to the box.

    Rigid boxes are often kept and reused. Consumers are often reluctant to discard exquisite rigid boxes, frequently repurposing them for storage.

    Rigid boxes are more expensive because they are made from thick greyboard and require additional manufacturing steps. Most boxes cannot be shipped flat, except for collapsible types, therefore they take up more space and are more expensive to store and ship. Also, production is a mix of machine work and hand assembly, which slows things down. Lead times are often one to two weeks longer, depending on the design and quantity ordered.
